    What are the demographics? Speed limit and visibility good? Any big retail in the area? The above questions can cause a big swing as well as the wash style (is it express w/ free vacs?), branding/look and pricing but 65k seems very low for year 1 on 30k cars per day.

    Why am I going through so many Relay Cards?

    DRB admitted to having a bad batch of cards out. Hopefully your cards were under warranty. Likely faulty cards but both the cards and each output on the cards have a set amp rating. If you are running any lights or signs off the relay directly I’d look into the amp draw / limits

    Ghost Washes

    Not common at all. I’d try going with normally closed photo eyes so the wash turns on rather then off when an issue occurs. If you are looking for a permanent fix looks like wiring or your controller are what is left. Have you been able to verify voltage on the input when issues occur?

    Solution would be preventative checks. A safety that can be employed is using chain, wire rope or rope as a safety to strap up the mitter. Put enough slack so that the mitter can move around but not enough where the mitter can actually come down

    Kill the 24v meaning killing the control power so nothing turns on? I’d take a look at automation direct, unless I’m misunderstanding they definitely have some options for what you are looking for. Look at phase monitoring devices.

    80% should power wash off but it takes some time (essentially holding one foam finger at a time and power washing with the other hand). As far as chemicals go bleach has seemed best to remove the black stains

    Depends on your approach and the type of tunnel site. For most modern expresses 50% is a good rate of EBITDA. The best sites are doing around 60% ebitda.
